Metal additive manufacturing high-performance electrical Project Details
| Abstract |
This research-based project provides a comprehensive review and methodology-oriented evaluation of metal additive manufacturing (AM) techniques applied to high-performance electrical machines, particularly for aerospace electric propulsion systems. Conventional manufacturing methods impose strict two-dimensional geometric constraints that limit the power density and thermal efficiency of electrical machines. To address these limitations, this study evaluates the optimization of soft magnetic materials, specifically iron-silicon (Fe-Si) and iron-cobalt (Fe-Co) alloys, processed through laser powder bed fusion (L-PBF) and binder jetting (BJT). The influence of post-processing heat treatment on magnetic permeability and core loss reduction is systematically analyzed. Furthermore, the project investigates advanced AM-enabled winding configurations, such as semi-stranded coil architectures designed to suppress high-frequency
AC eddy-current losses. Innovative thermal management systems, including hollow conductors integrated with heat pipes and phase change materials, are structured and evaluated. Finally, the research addresses critical challenges in thermal analysis uncertainties, providing a structured framework for the design, simulation, and implementation support of next-generation, high-power-density electric propulsion motors.
