| Abstract |
This project shows how to design, build, and calibrate a cheap, nonβcontact digital tachometer. It uses an ESP32 microcontroller, a comparatorβbased infrared (IR) reflective sensor, and an I2C character LCD. The device is meant for monitoring processes in chemicalβengineering plants. In many process industries, keeping track of the speed of rotating equipmentβsuch as agitators, pumps, and centrifugesβis essential for stable and safe operation. The tachometer works with a single reflective marker placed on the shaft. Each time the marker passes the sensor, it creates one pulse. The ESP32 runs firmware that handles each pulse with an interrupt service routine and instantly converts the pulses into rotational speed. A hybrid estimation
algorithm is used: * At high speeds it measures the time between pulses (pulse period). * At low speeds it counts pulses inside an adaptive time window. To keep the data clean, the firmware adds several safeguards: * An adaptive lockout that ignores rapid comparator chatter. * Exponential smoothing of the speed value. * A timeout that detects when the shaft has stopped. We calibrated the system against a reference laser tachometer. The results were very accurate, with a mean absolute percentage error of **0.52 %** and a strong linear correlation. This tachometer can act as a basic edgeβsensing node for digitalβtwin setups and realβtime processβcontrol simulations.
