Abstract

The conventional aerospace assembly process prioritizes perfect bolt-hole alignment, historically mitigating concerns regarding hole misalignment. However, the adoption of the hole-to-hole industrial philosophy, driven by objectives to reduce manufacturing costs and assembly time, inherently introduces bolt-hole misalignment as an unavoidable consequence. Prior numerical investigations have demonstrated that such misalignments significantly influence load distribution among fasteners within bolted composite joints, thereby impacting their static performance. Given their dimensions and critical load-bearing function, pylons, which connect aircraft engines to wings, represent a suitable application for hole-to-hole assembly. This study presents an experimental investigation into the quasi-static strength and fatigue life of aerospace bolted joints subjected to various hole location errors. The experimental

campaign utilized single-lap shear titanium bolted specimens, with several misalignment configurations systematically evaluated against a defect-free reference case. Both static and fatigue strength characteristics were rigorously analyzed for these different configurations. A detailed comparative study of the obtained results enabled the quantification of the impact of hole misalignment on the mechanical strength, providing crucial insights relative to the performance of ideal, defect-free joints.
